Best Fit

Exact-copy reverse engineering is strongest when the sample can be taken apart.

The best reverse-engineering path is often full destructive teardown of the submitted sample. If the goal is to reproduce the original part as closely as practical, the internal winding structure, insulation system, material stack, terminations, polarity, and construction details have to be documented layer by layer.

This is useful for obsolete transformers, hard-to-source magnetic components, second-source transformer design, missing winding data, failed supplier documentation, manufacturer quote packages, or cases where only a physical sample remains.

Destructive teardown for exact-copy documentation

When an exact replacement is needed, the sample is disassembled and documented. The sample normally cannot be returned intact, but the result can support new parts made to match the original construction.

  • Winding sequence, turn counts, wire size/type, shields, margins, and insulation layers
  • Lead exits, terminations, polarity, splices, sleeving, tape, and construction notes
  • Core, bobbin, wire, tape, varnish, foil, litz, and other material details where identifiable
  • Manufacturer-ready details for quoting, prototype build, and production review

Non-destructive characterization when the sample must survive

If the sample cannot be destroyed, it can still be measured and characterized. In that case, the operating conditions become more important because the replacement is designed from measured external behavior and customer requirements.

  • Inductance, DCR, leakage inductance, winding capacitance, turns ratio, and polarity
  • Pinout, phasing, dimensions, core size, mounting, markings, and external construction
  • Input voltage, frequency, duty cycle, waveform, load, isolation, and hipot requirements
  • Functional replacement design based on the sample and available electrical information

Before Sending a Sample

Do not ship a transformer sample until the teardown plan is agreed.

There is no need to ship a sample until the project objective, required documentation, sample condition, and return-or-destroy expectations have been reviewed. If destructive teardown is approved, the sample should be treated as expendable.

When is destructive teardown recommended?

Destructive teardown is recommended when the customer wants the closest practical copy of the submitted transformer, including internal winding data and construction details.

What if the sample cannot be destroyed?

A non-destructive review can still be useful, but the replacement design depends more heavily on operating information such as voltage, frequency, duty cycle, waveform, load, isolation requirements, and test data.

Boundaries

Engineering documentation is not the same as final product approval.

Reverse engineering can document construction, measured behavior, and practical replacement details. Exact material grade, proprietary processing, potting or encapsulation behavior, damage history, and production variation may require engineering judgment or supplier confirmation.
